Zakira's Garage near Cincinnati could probably build a complete new Offy engine. I believe they have some of the original Offy casting patterns although I can't find that on their website just now.

I got some aluminum foil tape ready to put on the cam. There's these guys for allowing bearings to be mounted in oversized, loose-tolerance housings. Take a look at their "AN" series. I don't know how you get just one, maybe ask for a sample or find a distributor? http://www.usatolerancer...

Jim Fueling believed that 3-valve heads were the ultimate design for performance engines for various reasons and used them on his Oldsmobile Aerotech engine. He claimed to have developed the design before Mercedes and Ford and that they duplicated his ideas. His lawsuit was settled but I'll leave it...

You may also want some "plain ol' " steel like CR1020 to make the line boring cutting properties more like the cast iron block. Virtually any steel design will be stronger than the original. Use Loctited studs to take advantage of the stronger cap.

In a past life I worked at the Volkswagen of America HVAC factory in Fort Worth which now may be Valeo. They assembled aluminum tube assemblies by dunking them in vats of molten metal and "ultrasonic soldering", so with the right cleaning and solder or braze material - yes.

Neat idea. Seems like it would prevent unlimited backoff but there would have to be some loose motion for the spring clutch concept to work on the threaded diameter. Also would the male thread become damaged and one-use? Is precision sizing of a socket wrench required? Not criticism, just observatio...

Is solder a chemical? And yes, you can solder steel, especially with the lap joint you're describing. Use "real" tin/lead solder for easy wetting of the parts, not lead free. If the core is all metal I suspect it's soldered brass which would be extremely easy to solder. If it's plastic wit...
